STUD
Nelson Stud Inverter / Welder
Stud welding is where a metal stud is end welded to another metal object instantaneously,
utilising an arc to melt the areas being joined. The two most popular methods are Capacitor
Discharge (CD) and Drawn Arc Stud Welding.
Construction Sites, Mine Sites, Decking installations, wear plates, propping & formwork
good or bad construction sites are a world unto themselves. Lack of space, tight deadlines,
multiple trades in close proximity, rigorous safety and QA documentation, and sometimes
questionable drawing details, all come together to create what can be a challenging
environment.
We would be happy to discuss your project with you and recommend the appropriate
equipment and studs.
The welding process and operation is not complicated, an unskilled handy person can
easily perform the task successfully.

Welding Positioners
Welding positioners are designed to manipulate a non-cylindrical work-piece so as to
present the weld instantly in the down-hand position to the operator or welding head.
The work-piece itself is mounted on the positioner table which can then be both rotated and
tilted to manipulate the work-piece into the required position.
The use of a welding positioner enables the operator to manipulate their own work-piece unassisted, provides accurate and consistent rotation speeds for high-quality welds and
optimum deposition rates, saves time wasted by cranes, reduces accident hazards, speeds
up work, and increases output through greater efficiency leading to a reduction in welding
costs.

Variable Speed
The Kat Carriage Auto-Weld enables a wide variety of automated welding cycles that can be
repeatedly performed along any plane. The advanced Auto-Weld control monitors, via distance
travelled, and responds to limit switches mounted on the Kat which in turn respond to
adjustable activators mounted at appropriate positions on the Kat Track.
Travel direction/speed and length of travel path are synchronized with precise weld start and
weld stop settings. By combining different control settings and limit switch activator positions,
a wide variety of welding cycles can be repeatedly performed. The Kat Auto-Weld Combination
is ideal for stitch welding and seam welding applications where repeatability and accuracy are
desired. The reliability and precision of this automated welding system reduces cost, adds
efficiency and improves quality.
This unit is designed for operation on curved surfaces as the flexible track can be positioned
to follow the contour of the work piece. The self-aligning wheel system of the carriage grips the
top and bottom of the track, enabling it to travel along any plane. The adjustable wheel
assembly keeps the carriage snug to the track, while allowing it to be easily mounted and
removed from the track at any point. The positive drive of the “KAT” is obtained from a uniquely
designed sprocket that engages with slots in the track, driven by a low voltage permanent

Induction Heating Applications
Preheating of an in-service pipeline to 100° C before welding on a sleeve
Liquid-cooled induction coils are flexible and easy to apply to a variety of geometries.
Here, a sleeve is being welded onto a pipe that has material flowing through it - an
operation known as a "hot tap". The material flowing through the pipe is taking heat away
from the joint, but here a single 35 kW unit is able to maintain the desired temperature at
the joint. Common, inexpensive materials are used to hold the coil in place. The set-up time
and cycle-time hours were reduced as a result of using the ProHeat 35 Induction System.
Post Weld Heat Treating (PWHT) of a drill pipe to 1350° F after welding
Two PWHT joints are being processed with one water-cooled induction coil. As long as the
dimensions of the two pipe joints are similar, the applied induction field will heat both
relatively the same. This also shows the proper way to terminate any unused portion of the
coil. The ends of the coil should be twisted together or tied together with tie-wraps, tape,
rope or string in order to reduce the amount of losses in the unused portion. These
common, inexpensive materials can be used to secure the excess coil ends as the coil itself
does not heat during the process.
Preheating of structural I-Beam to 300° F
Liquid-cooled induction coils are wound "pancake" style and secured to a section of
plywood to hold the desired shape. A layer of preheat insulation is placed between the
plywood and the I-Beam to prevent the overheating of the wood. The magnetic field passes
through the plywood and the insulation to induce the desired heating of the I-Beam.
Post Weld Heat Treating (PWHT) of a P91 header to 1400° F after welding
Liquid-cooled coils wrap around PWHT insulation that is applied to the header. The
insulation is a 1" thick silica needle mat which traps the heat in the header while protecting
the coil from the high temperatures. Thermocouples are attached to the weld joint to provide
temperature data back to the power source. The integrated temperature controller on the
ProHeat 35 has a standard PWHT program that will execute the controlled heating profile,
that will ramp up to the set temperature, dwell there for a set time, then cool down at a
controlled ramp rate. Custom programs can be created within the controller with multiple
steps, ramps and dwells in a single cycle.

ProHeat 35 Components
The induction blanket is the newest innovation in pre heat technology. The flexible,
lightweight blankets come in a variety of sizes and are capable of preheat
temperatures of up to 204 degrees Celsius. The blankets easily conform to circular
and flat parts and install in a matter of seconds. Manufactured from durable hightemperature materials, flexible induction blankets withstand the tough conditions in
industrial and construction applications. Each blanket comes with securing straps and a
replaceable Kevlar sleeve which provides added protection against abrasion, cuts and
tear, extending the blanket life
Output extension cables are available in 25,50 and 75’ (7.6,15.2 and 22.8m)
lengths and provide interconnection between the power source and the induction
blanket. The insulated twist-lock connector at the power source end identifies the type
of heating device to power the source controller. This cable identification system
prevents over duty cycling of the heating blanket
The series cable adapter is used to combine two blankets in a series. Enables one
power source and one output cable to be used to create extra heating area using two
blankets.
The liquid-cooled heating cable couples the power to the part to be heated. The
silicone hose encloses a special copper conductor specifically designed for carrying
high-frequency current to maximise efficiency. The hose also carries the coolant, which
cools the strength and durability
Output extension cables are available to remote the power source up to 50 feet away
from the work. Insulated quick-connects are used to easily remove and attach the
coolant lines. The cable identification system, built into the connector at the power
source end, identifies this as a liquid-cooled system and permits full power. The cables
are flexible for ease of use.
Preheat cable covers are available to protect the heating cable from slag and molten
metal created during welding. The cable covers must be used with the ½” preheat
insulation, with temperatures up to 343 degrees Celsius
The insulation is designed to insulate the work for the process efficiency, maintain the
optimum coupling distance between the coil and the work, and protect the liquid-cooled
cable from high temperature. Preheat insulation is provided in strips of six of twelve
inches wide and ten feet long. Preheat insulation is ½” (12.7mm) thick due to the
lower temperatures of preheating. The insulation is cut to length for the application.
Postweld heat treatment insulation blankets are sized and stencilled for the pipe size
to be treated. It is sewn into the silica blanket which provides high durability, 50
thermal cycles or more can be achieved with one blanket.
