Preliminary Work
The first step in designing a safety control system is to conduct a Risk Assessment as per AS / NZS 4024
-2014 standard. NHP can provide an in-depth on site Risk Assessment as part of the safety services that
we offer. Once the risk assessment is performed and the risks have been identified this document can be
used to select the appropriate solution for the application.
Input Devices
The machine safety system selection starts with an input device. The input devices for primary
safeguarding measures are presence sensing devices, interlocking devices and trapped key systems.
a. Presence Sensing Safety Devices - Detection of a person or moving object. These devices are passive safety interlocking devices and used for applications where mechanical guards can’t be
implemented.
b. Trapped Key Systems - Required for applications where sequential access control is required.
c. Interlock Switches - Physical Interlocking of guard doors or systems with a mechanical switch
or coded magnetic switch. Opening the guard door activates the interlock. Guard-locking
Interlock Switches - Physical Interlocking of guard doors or systems via a mechanical switch with
locking functionality. These devices are used for machines that have a long run-down time (high
inertia machine).
d. Safety Limit Switches - Physical Interlocking of guard doors or systems where opening the
guard door activates the switch. These switches are effective on sliding interlock guard doors.
e. Enabling Switches - These are complementary safety input devices and used for applications
where maintenance or set-up of the machine needs to occur while the equipment is still powered.
f. Emergency Stop Devices - These are complementary safety input devices and are used as an
additional measure to mitigate risk if the primary safeguarding measure is ineffective.
Logic Devices
After identifying the appropriate input devices, logic devices can be selected based on the application
requirements. The logic devices or safety controllers monitor the state of the input and output devices
to initiate the appropriate behaviour when the input devices are activated. Safety controllers can be
categorised from basic to advanced - depending on the functionality of the controller.
a. Basic
GSR Safety Relays are single-function hardware configurable safety relays which can achieve the basic
functions safety systems require. These safety relays can monitor a broad range of safety devices in a
variety of applications and provide versatility through simple logic, reset and timing configurations.
The single function safety relays are used for applications that have limited number of Input / Output
requirements.
b. Intermediate
The Guardmaster® 440C-CR30 Software Configurable Safety Relay provides increased functionality from
the GSR safety relays, due to the higher I/O and more advanced functionality which is easily configurable.
These relays are ideal for applications requiring 4 to 9 safety circuits and control of up to 5 zones. You
can configure this relay by selecting certified safety function blocks to rapidly build your applications.
The 440C-CR30 relay can share information with the control system through the optional EtherNet/IP
plug in module which increases uptime by allowing diagnostic information to be monitored.
c. Advanced
The Compact GuardLogix controllers provide a highly integrated safety solution which provides
standard and safety control in one controller. The Compact GuardLogix Controller offers scalable,
integrated safety, motion control, and visualisation capabilities that are ideal for customers who want a
single control and development environment, regardless of application size, discipline, or complexity.
Such a solution enables features such as integrated safety and standard control, high-integrity Add-On
Instructions and the ability to expand safety I/O via standard EtherNet/IP networks.

Output devices
Consists of Safety Contactors, Safety Control Relays and Safety Drives which feature embedded Safe
Torque-Off. These devices help protect personnel from unintended machine starts and loss of safety
function by removing power from the machine entirely, or removing rotational energy without
removing the power supply.

Whole-body detection for machine perimeter safeguarding
Based on the individual safety light curtain platforms and perimeter access control (PAC), these
safety light curtains are used for whole-body detection. They are typically positioned around an
area or in front of a machine process entry or exit area. Multi-sided access control is attained
through the use of corner mirrors. The integrated laser alignment tool makes the set up with mirrors

A flexible, easy-to-use machine safeguarding solution
SafeZone safety laser scanners are Type 3 optoelectronic devices that use reflection of emitted
infrared laser light to sense a person or object within a user-defined area.
The Class 1 (eye safe) infrared laser scans a 190° or 270° angular area to create a two-dimensional
detection field. Light reflected off an object or person in the field is processed by the SafeZone,
which sends a stop signal to the machine.
SafeZone single-zone scanners feature one user configured sensing field, while multi-zone versions
provide four switchable, configurable field sets (warning and safety).

Trapped key interlocks – why use them?
Based upon the premise that a key cannot be in two places at once, key interlock systems can be
configured to ensure that a predetermined sequence of events takes place or that hazards have been
reduced before operators can become exposed to them.
It is a mechanical system and is therefore widely used in applications including those where the
location of plant, environment, or explosive atmospheres make the use of electrical interlock systems
unsuitable or expensive to install. In addition, unique coding can be provided, leading to a greater
degree of security and tamper-resistance.

Sequence of operation
1.
The Solenoid Release Unit (SRU) is used for electrical
isolation of machinery to improve safe access. It consists
of a rotary power switch and a solenoid. The trapped key
can be removed once an external signal is given to its
internal solenoid locking mechanism.
5. Turn the second “AB” key 90° and remove it from the
KEX. Removal of this key also traps the “A” key in the
KEX and prevents the restarting of the machine.
An indicator light on the solenoid release unit indicates
when the trapped key “AA” key can be removed. Insert
the “AA” key into the Key Exchange Unit (KEX) and turn
it 90°.
7. Turn the “AC” key 90° and remove the “C” key. Rotate the access handle to allow full body entry into the hazard zone.
2. Turn one of the “AB” keys 90° and remove it from the KEX.
This traps the “AA” key in the KEX and prevents the restarting of the machine.
3. Insert the “AB” key into the Single-key Bolt Lock (SBL)
and turn it 90° to gain partial body access to the machine.
6. Insert the “AB” key into the Dual-key Access Lock (DAL) and turn it 90°.

Take the “AC” key into the hazard zone, insert it into the rotary key switch (RKSE) and turn it 90° to send a signal to
the machine control system, to allow the machine to operate in a slow or teach mode.
9. Reverse the process to return the machine to full operational mode.

The highest level of safety
The Allen-Bradley Guardmaster 440G-LZ is a guard\locking switch designed for partial body access
guards. Combining microprocessor technology with an RFID coded actuator, the 440G-LZ features
a locking bolt drive mechanism that will only lock when the correct actuator is detected. The locking
bolt is continuously monitored for correct insertion within the actuator. This extra functionality allows
the 440G-LZ to be certified PLe Cat 4, SIL cl3 – the highest level of safety for guard position and lock
monitoring – and it can be connected directly or in series with other PLe Cat 4 or SIL cl3 rated safety
devices.

The TLS-Z GD2 Guard Locking Switch is an interlock switch that has a uniquely coded RFID
door sensor with inductive door position sensing technology. This switch can detect if an actuator
key breaks or becomes separated from its door mounted position. Built with the same solid-state
technology as the SensaGuard, this switch supports the highest level of safety – Performance Level “e”,
Cat 4 per ISO 13849-1 for the door position monitoring.

The Ferrogard™ Non-contact Interlock Switches are available in plastic and metal housings with
high IP ratings, making them ideal for wet environments. The stainless steel housing versions
provide added protection against inadvertent impacts to the housing. The magnetically
actuated safety switches offer non-contact reliability together with tolerance to misalignment.
Non-contact Machine Safeguarding
Ferrogard magnetically actuated dual channel safety switches combine non-contact reliability
with tolerance to misalignment. These switches have protected safety contacts to help ensure
that they do not fail to danger. In addition, some versions have independent auxiliary signal
contacts to indicate the machine and guard condition. All Ferrogards have internal nonresettable overload protection on the safety contact however they should be protected by an
external fuse.

Overview
The 440J is a three position enabling switch that can be used to reduce risks when working
inside a machine guard, e.g., set-up, maintenance, or troubleshooting. The standard model
includes two independent three-position switches which are actuated by squeezing the trigger.
The trigger switch has three positions. The mid-position is the “enabled” position.
Position 1 – there is no pressure on the trigger switch, and the safety contacts are open.
Position 2 – the trigger switch is squeezed to the mid-position, and the safety contacts are
closed. This mid-position is the “enabled” position.
Position 3 – the trigger switch is fully pressed and the safety contacts are open.
When the trigger switch is released from position three back to position one, the safety
contacts remain open, as it passes through position two.
Multiple Personnel Access
When more than one person must access the hazard, all persons utilize their own enabling device.

Cable pull switches overview
For machinery such as conveyors, it is often more convenient and effective to use a cable pull
device along the hazard area (as shown in the figure below) as the emergency stop device.
These devices use a steel cable connected to latching pull switches so that pulling on the cable
in any direction along its length will trip the switch. Cable pull switches must detect a pull on
the cable as well as when the cable goes slack. Slack detection ensures that

Integrated Safety
The GuardLogix controller isn’t just a safety controller, it’s a standard
ControlLogix processor plus safety features that helps ensure SIL 3,

With its two-processor architecture (1oo2), the GuardLogix system consists
of a safety primary and a safety partner processor. A system benefit is that
it’s still a single project. The safety partner is a part of the system and is

development environment for all Allen-Bradley Logix controllers. The flexible,

and programmed in the Rockwell Software® Studio 5000® environment.
This means you can create, control and monitor a safety system in
the same software environment as their standard control, resulting in
increased productivity and reduced commissioning time.

the Guardmaster 440C-CR30 Safety Relay is a flexible solution for
applications requiring multiple safety zones. Without increasing the
