If remote sensors are to be autonomous, and if they are to report their data in real time, they must have a reliable power source and a stable Ethernet connection. The United States Geological Survey (USGS), for example, monitors water conditions with a nationwide array of automated sensors, and uses their data to update the USGS web site with the latest information. Many of these sensors must function in locations where there is no access to the power grid and no Internet infrastructure, and where regular human interaction with the sensor installation would be impractical. B&B Electronics, specialists in M2M connectivity solutions for harsh and remote environments, worked with the USGS to overcome those issues. The team integrated a sensor with a solar panel and a NEMA 3R weatherproof enclosure that contained B&B Electronics’ Zlinx Xtreme IP67-rated outdoor radio transmitter with a high-gain antenna, maintenance-free battery and lifetime warranty. The goal was to create a water-monitoring station that could reliably transmit its data up to 64 km, 24/7. Nothing can be accomplished without power, so the first step was to determine the daily power requirements for each sensor and its attached radio transmitter. A typical sensor using an analog output might use 0.60 Amp hours per day (0.4 W x 24 hours at 12 V.). A digital sensor might use 0.72 Amp hours per day. If connected to a an IP67-rated outdoor radio transmitter like the B&B Electronics Zlinx Extreme, which requires around 2.4 Amp hours per day, the total power requirement would be 3.12 Amp hours per day. energy received on a given surface area over a specified period of time. In a location like Chicago, IL, for example, with an average yearly solar insolation level of 3.72, a 50 W solar panel would provide enough power to operate a transmitter and its associated sensor while simultaneously charging the attached 12 V battery so that transmission can continue during the hours of darkness. After calculating the power requirements for each USGS installation, an appropriate solar panel was selected. After that it was a matter of radio physics. Currently, the most commonly used unlicensed frequencies are 2.4 GHz and 900 MHz, although the move to digital television has freed up new bandwidth at lower frequencies. At 2.4 GHz radio has greater bandwidth, but less range – and for now – more interference from other transmitters. Additionally, the higher the radio frequency, the more it will be affected by multipath propagation, a phenomenon that occurs when broadcast radio signals bounce off intervening objects and arrive at the receiver at different times, and out of sequence. At 900 MHz radio has greater range, less competition from other devices and is less susceptible to multipath propagation. But it provides less bandwidth. A transmitter like the Zlinx Extreme can broadcast in either frequency. So the successful remote installation involved experimenting with both options to see which one provided the best signal strength in the local environment. There is no need for an onsite generator when the power requirements are that low. A solar panel and attached battery will do the job. But that model lacked the flexibility needed for the production of small and customized lot sizes. The solution is the work cell, where the machinery and devices required for a specific project can be temporarily grouped together, and released for other uses as dictated by circumstances. But that means re-cabling the work cells every time there’s a change. Wi-Fi makes it easier - and cheaper - to set up and rearrange work cells. Flexible Work Cells 70 Cable connections don’t allow for much mobility. In applications like shipping and receiving, where the value of mobile machinery like forklifts is greatly enhanced if those devices have network connections, an industrial-grade Wi-Fi wireless access point like the B&B Electronics’ APXN-Q5428 can keep mobile equipment connected to the network even as it moves around a facility. A truck could connect to a forklift to download or upload delivery manifests and shipment details. Inventory systems, printers, scales and other tools can communicate directly with a vehicle to expedite workflow. Wi-Fi clients like laptops, tablets or smart phones can connect directly to the vehicle. Even vehicle maintenance is simplified, as onboard diagnostics and telematics can be monitored directly or from a remote location. The enormous installed base of devices using serial communications isn’t going anywhere any time soon. But as newer protocols like Ethernet and Wi-Fi have appeared, it is becoming harder to find laptops or computers equipped with serial ports. One solution is to equip serial devices with wireless Ethernet serial servers. Wireless serial server technology can turn a serial device into one more node on the network and give it communications capabilities that it was never designed to possess. A serial device could also be equipped with an embedded Wi-Fi access point module like the B&B Electronics’ ABDN-ER-DP511, which creates a selfsustaining wireless hotspot much like the one at the corner coffee shop. Handheld Wi-Fi clients can then connect to it using Android, iOS or Windows. It’s worth re-thinking some of the ways industrial data communications have been made considering where Wi-Fi can fit into the mix. Technological advances like multiple-in-multiple-out (MIMO) transmitting and receiving are making Wi-Fi increasingly useful in industrial applications. Bandwidth and reliability have increased dramatically, and implementation costs have dropped. 4 5 6 CABLE VULNERABILITY HARD-TO-WIRE AREAS HAZARDOUS LOCATIONS Although network cables are commonly run under floors, or through walls or drop ceilings, some portion of the cable must eventually be exposed as it makes the final run to an attached device. That’s not a big issue in an office environment, but in industrial applications that final run leaves a cable vulnerable to serious damage. Cables may be crushed by moving machinery, stepped on, pulled, bent, or soaked in damaging fluids like solvents. And when cables fail, installing new cable is often cheaper and easier than tracking down the fault point in the existing installation. If this happens often enough it will ultimately create a confusing rat’s nest of old and new wiring. Sometimes you just can’t wire a widget. The expenses involved in running cable over a river or highway, for example, can be prohibitive. Even an indoor installation can be problematical, depending upon where a device needs to be placed. And moving data any significant distance over cable will call for expensive fiber optic cables, receivers and transceivers. Fiber optic cable provides for enormous bandwidth and, as demonstrated by the telcos, it will carry data across entire continents. But how many applications would actually require that much range or bandwidth? For far less money you can install off-the-shelf Wi-Fi bridges that will create connections with speeds of up to 150 Mbps at distances of up to 15 km, depending upon local conditions. In 1989 a solar flare created a magnetic storm that knocked out the power grid for all of Quebec by inducing unexpected current on the power lines. Industrial motors and other high-power devices create magnetic fields that will affect nearby copper cabling in much the same way, though on a smaller scale. With luck, the only result will be data transmission errors and blue screens. But more serious events will damage expensive equipment. The problem is magnified in temporary installations at remote locations. Imagine setting up a large generator system for a remote construction site, or to provide temporary power after a natural disaster. You’d need to tie together everything from SCADA to Modbus, and you’d be working in a slightly disorganized environment full of moving vehicles and workmen. Murphy’s Law tells us what would happen to any exposed cable. Trenching your cable would help, but it would add time and expense to the project. And the final run would still be highly vulnerable. It would be easier to do the job with Wi-Fi. Hard-To-Wire Locations And the greater the distance between connected devices, the more likely it becomes that communicating devices will be getting their power from different building ground references. When they do, copper cable can create a ground loop path. Again, you’ll be able to count yourself lucky if the only result is a blue screen. These problems can’t be addressed with ordinary surge suppression, which only tries tries to limit spikes between the signal and ground line. (When the ground line rises, as it does in ground loop situations, surge suppression won’t stop it.) You could install isolators, which allow the lines to float while keeping the local side at the proper ground and signal level. And you could invest in fiber optics, which are natively immune to electromagnetic interference (EMI), spikes surges and ground loops. Called the ‘Telegraph,” Chappe’s system was the origin of the word used for electrical messaging systems developed in the following century. It didn’t work in bad weather, it didn’t work at night, there was no network security and the data rate between Paris and Lille was roughly one symbol per minute. But it was the cutting edge of technology in its day, and an instant success. New telegraph lines soon sprang up all over Europe. When Morse code and electrical signaling came along they were faster and more efficient than the Chappe Telegraph, but the name stuck. Data communications have continued to improve ever since. And just as happened with Chappe’s telegraph, it would seem that new technologies must automatically supplant their predecessors. But sometimes that’s impractical. For example, in spite of the improvements of things like USB and Wi-Fi, there are still millions of perfectly serviceable serial devices in the world. And new serial devices are still coming on line. Serial technology is reliable, it’s still very useful and so many people have so much invested in existing serial devices that the standard won’t be disappearing any time soon. But as tablets and smart phones become more ubiquitous in the corporate and M2M business world, connecting to serial ports has become a bit more complicated. Tablets and smart phones don’t have serial ports. In fact they tend to have limited wired connectivity of 74 any kind, largely relying upon wireless communications for their interaction with the rest of the world. They’re wonderful devices, but they’re not natively designed to interact with serial equipment. Manufacturers, suppliers and integrators 2M equipment – as well as their customers - have a continuing need for serial communications. So what can they do about the communications gap? How it works Serial device servers can be wired or wireless. The most popular types are network or TCP/IP device servers. In either case, wired or wireless, the serial server translates the serial data into an Internet Protocol (IP) format that can be transmitted across a network. Wired serial device servers use Ethernet cable to connect to the local area network (LAN). Wireless device servers contain a Wi-Fi client similar to the one in your laptop and connect via Wi-Fi, or 802.11. (The most common standards are 802.11b/g and 802.11b/g/n.) Wireless servers can connect to either an infrastructure network or to an AdHoc network. When the Serial Device Server (SDS) network interface is connected to a LAN it provides an IP address that all other network devices can use for sending and receiving information. This address is unique to the SDS. Since this address is the location for all interactions, a secondary reference is used to locate the information or resource required for the specific interaction. This is called a port number. Using the combination of IP address and port number it is possible to uniquely locate any serial port on the network. It works like this: A serial device server has a physical serial port connected to port 8023 on the network interface. The network interface connects to the network and gets an IP address of 192.168.2.100. After combining the two pieces of information the full address of the serial port would be 192.168.2.100:8023. Any network-connected device capable of accessing that address can receive data from, or send data to, the serial port. So what’s the problem? Current network SDS devices are designed to be used with an existing network infrastructure. If you have a manufacturing facility, warehouse or office, odds are that you already have a network installed - wired, wireless or both. Connecting to these networks has become much easier with the latest versions of SDS technology. But what happens when you want to talk to a device that isn’t covered by an existing wireless network? A large portion of the desired serial data may come from remote locations that are out of the coverage range of the corporate Wi-Fi network, or in an area where access to the available network is restricted because of IT policy and security rules. How can users access the data from these devices? Embedded Hotspots There is emerging technology that supports embedded Access Point functionality without changing the SDS functionality. As an example, B&B Electronics’ SDS technology features an embedded AP device that creates a small, self-sustaining Wi-Fi network around the remote equipment that isn’t all that different from the hotspot in a coffee shop. As your technician comes into range of the network, his Wi-Fi tablet or smart phone sees the network, connects to it and receives an IP address from the embedded AP. His device can then access the serial port on the AP using the appropriate IP address and port number. It doesn’t change the way the SDS devices are used, it just makes them easily accessible to tablets and phones. Benefits of embedded AP: • • Tablets and smart phones will be able to access serial data in addition to existing network devices like laptops. Network devices won’t need reconfiguring to use static IP addresses. • • • A self-maintaining network won’t lose devices or compromise their access. Users can simultaneously add and access wireless and wired devices on the embedded hotspot. There is no change to the existing use paradigm of networked serial device servers. The example B&B device can support up to two serial devices, an Ethernet 10/100 network and multiple wireless clients simultaneously. It provides WPA/WPA2 security and an embedded DHCP server. Both external box and embedded module versions are available. Serial ports have been around for a long time, and they represent an earlier generation in communications engineering.
