1 Identification
The FES-200 W3 fume extraction system is used in industry and in the trade for the extraction of welding fume. It is available with a connection voltage of 230 V and must only be operated with original ABICOR BINZEL spare parts. These operating instructions only describe the FES-200 W3 fume extraction system.
1.1 Marking
This product fulfills the requirements that apply to the market to which it has been introduced.
A corresponding marking has been affixed to the product, if required.

2 Safety
The attached safety instructions must be observed.
2.1 Designated use
• The device described in these instructions may be used only for the purpose and in the manner described in these instructions. In doing so, observe the operating, maintenance and servicing conditions.
• Any other use is considered improper.
• Unauthorised modifications or changes to enhance the performance are not permitted.
2.2 Obligations of the operator
WARNING
Electromagnetic interferences
When used in residential areas.
• Use only in industrial zones according to DIN EN 61000-6-3.
• Any personnel using the fume extraction system or performing maintenance work on the fume extraction system must be instructed accordingly before use.
This training must include use of the device and the substances for which the device is intended as well as safe disposal of the absorbed material.
• Store the operating instructions within easy reach of the device for reference and enclose them when passing on the product.
• Commissioning, operating and maintenance work may only be carried out by qualified personnel. Qualified personnel are persons who have received the necessary specialist training, knowledge and experience to assess the tasks assigned to them and identify possible dangers (in Germany see TRBS 1203 [Technical Rules for Operating Safety]).
• Keep other people out of the work area.
• Please observe the occupational health and safety regulations of the relevant country.
• Ensure the work area is well lit and keep it clean.
• Occupational health and safety regulations of the relevant country. For example, in Germany: Arbeitsschutzgesetz
(Occupational Health and Safety Act) and Betriebssicherheitsverordnung (Ordinance on Industrial Safety and Health).

2.3 Specific safety instructions
DANGER
Danger of explosion due to use of welding spray
During operation, please observe the following:
• Observe the hazard warnings and safety instructions in the Safety Data Sheet for the welding spray to be used.
• Switch off the fume extraction system before spraying the workpieces with welding spray.
• Do not allow the spray mist to be drawn into the fume extraction system by suction. In a hot system, this may lead to the formation of flammable/explosive vapour-air mixtures.
WARNING
Health risk caused by harmful dust
Before and during operation, please observe the following:
• The fume extraction system contains harmful dust as of the first use.
• Only qualified personnel are permitted to perform work on the device or system.
• Check and wear your personal protective equipment.
• The fume extraction system must not be operated without the filter system.
• The fume extraction system must not be operated with an open dust collecting drawer.
• During operation and fume extraction, the complete fume extraction system must be kept closed.

NOTICE
• Make sure that the extraction hose is not damaged by being driven over, crushed, torn or similar.
• The fume extraction system must only be used for extracting and separating welding fume.
• Freely accessible intake joints and compressed air connections must be protected using a seal plug.
• Do not allow liquids, aggressive gases, inflammable media or glowing particles (smouldering nests or similar) to be drawn in.
• Do not use or store the fume extraction system outdoors under humid conditions.
• It is not allowed to use the fume extraction system when welding oil-contaminated metals. Risk of fire!
• The 115 V/60 Hz or 230 V/50 Hz mains plug must be protected by a 16 A fuse.
• If it is necessary to replace the mains or device connecting cable, only versions indicated by the manufacturer must be used.
• Make sure that the extraction hose is not damaged by being driven over, crushed, torn or similar.
• When using the welding fume filter, the volume flow that is led back to the work area must not exceed 50% of the supply air of the installation area. In case of free room ventilation, the supply air flow corresponds to one room volume per hour. This corresponds to an air change number of 1/h.

Example: When using an ABICOR BINZEL welding fume filter with a rated volume flow of 200 m³/h, the same quantity of fresh air must be supplied. With natural ventilation, this is the case if the work area volume is at least
2000 m³ (e.g.: surface of 58 m² multiplied by room height of 3.5 m).
2.4 Safety instructions for the mains connection
NOTICE
• Make sure that the power supply cable is not damaged by being driven over, crushed, torn or similar.
• The mains connecting cable must be checked for damage and wear at regular intervals.
• The fume extraction system may only be operated with an undamaged mains connecting cable.
• Only authorized personnel is allowed to replace the mains connecting cable and the mains plug.
(in Germany see TRBS 1203).
• When replacing the mains plug of the mains connecting cable, the splash guard and the mechanical strength must still be guaranteed.
• Use a rubberised cable H07RN-F3G1.5 when replacing the mains connecting cable.
2.5 Personal protective equipment (PPE)
To avoid danger to the user, these instructions recommend the use of personal protective equipment (PPE).
• This consists of protective clothing, safety goggles, a class P3 respiratory mask, protective gloves and safety shoes.
2.6 Classification of the warnings
The warnings used in the operating instructions are divided into four different levels and shown prior to potentially dangerous work steps. Arranged in descending order of importance, they have the following meanings:
DANGER
Describes an imminent threatening danger. If not avoided, this will result in fatal or extremely critical injuries.
WARNING
Describes a potentially dangerous situation. If not avoided, this may result in serious injuries.

NOTICE

4.1 Transport
Although the items delivered are carefully checked and packaged, it is not possible to fully exclude the risk of transport damage.
Goods-in inspection Use the delivery note to check that everything has been delivered.
Check the delivery for damage (visual inspection).
In case of complaints If the delivery has been damaged during transportation, contact the last carrier immediately.
Retain the packaging for potential inspection by the carrier.
Packaging for returns Where possible, use the original packaging and the original packaging material. If you have questions concerning the packaging and safety during shipment, please consult your supplier, carrier or transporter.

5 Functional description
The FES-200 W3 fume extraction system forms part of the welding system and is intended for manual torch use. The device corresponds to the welding fume separation class W3. It is designed for the separation of fumes generated during welding or thermal cutting of steels with alloy constituents such as nickel or chrome <30% and high-quality steels. The operating, maintenance and servicing conditions must be observed.
DANGER
Risk of fire
Before installing and operating the fume extraction system, please observe the following:
• The extraction of welding fume during welding of oil-wetted parts is not allowed.
• It is not allowed to install or operate the system in areas subject to dust or gas explosion hazards.
CAUTION
• Before putting into operation, it must be checked if the operating voltage given on the nameplate corresponds to the mains voltage.
NOTICE
• Use the FES-200 W3 fume extraction system only in areas with sufficient ventilation.
• The fume extraction system is equipped with a safety device to monitor the minimum air volume flow to be extracted. A manometer is used for monitoring. The point at which the minimum volume flow is reached is marked on the dial scale.
If the manometer indicates a higher vacuum (>180 mbar), the filter must be cleaned.

Harmful fumes are produced during the welding process. A permanent filter located in the filter housing removes the welding fume particles from the absorbed air. The cleaned air is led back into the work area via the exhaust casing (12) .
If the minimum volume flow is not reached, the manometer (10) indicates a high value and an acoustic signal sounds. The filter must be then cleaned with compressed air. During the dedusting procedure, the exhaust fume deposits are removed from the filter elements and the filter is refreshed.
The separated dust is collected in the dust collecting drawer (8) .
NOTICE
• The dust collecting drawer (8) must be emptied before and after each dedusting of the filter.
• After each use, the dust collecting drawer must be checked.
• In case of a filling level of 2/3 or more, the dust collecting drawer must be emptied according to the regulations.
5.1 Emptying the dust collecting drawer on page EN-12
The FES-200 W3 is equipped with an automatic Start-Stop system. Use the start-stop pliers to switch on the fume extraction system automatically by fixing it to the cable assembly of the welding device.
The rocker switch (11) is used to switch the fume extraction system on and off.

5.1 Emptying the dust collecting drawer
DANGER
Risk of injury due to unexpected start-up
The following instructions must be adhered to throughout all maintenance, servicing, assembly, disassembly and repair work:
• Switch off the power source.
• Disconnect all electrical connections.
CAUTION
• Before performing any maintenance and cleaning work, suitable safety measures must be taken.
• Maintenance and cleaning work on the fume extraction system may only be carried out in areas with locally filtered forced ventilation.
• Check and wear your personal protective equipment.
• The personal protective equipment includes protective clothing, safety goggles, respirator mask
Class P3, protective gloves and safety shoes.
• Nobody without personal protective equipment may stay near the dust collecting drawer when it is being filled with the separated dust.

1 Switch off the fume extraction system by turning the rocker switch (11) (0 position).
2 After having switched off the fume extraction system, wait (for approx. 1 minute) until the dust has settled down in the fume extraction system.
3 Remove the knurled nuts (9) from the dust collecting drawer (8) .
4 Carefully pull out the dust collecting drawer (8) .
5 Slide the full dust collecting drawer (8) into the dust collecting bag supplied and close the bag.
6 Turn the dust collecting drawer (8) over so that the dust can fall into the dust collecting bag.
7 Carefully open the dust collecting bag and take out the dust collecting drawer (8) .
8 Close the dust collecting bag tightly.
9 Clean the dust collecting drawer (8) using a damp disposable cloth.
10 Clean the area into which the dust collecting drawer (8) will fit using a damp disposable cloth.
11 Slide the empty dust collecting drawer (8) into the fume extraction system.
12 Lock the dust collecting drawer (8) by screwing the knurled nuts (9) onto the fume extraction system.
13 Dispose of the dust collecting bag and the disposable cloth according to the local regulations.

5.2 Filter dedusting (dedusting by rotation)

• If the input pressure is >5 bar, the excess pressure escapes sidewise through the pressure relief valve.

4 Remove the suction hose from the air intake fitting (6) .
5 Close the air intake fitting (6) with the seal plug supplied (7) .
6 Connect the compressed air.

7 Open the valve lever (4) on the compressed air connection.
Due to the compressed air, the cleaning nozzle rotates inside the fine filter cartridge. By moving the tube manually upwards and downwards, the exhaust fume deposits are completely removed from the filter and the filter is refreshed. The separated dust is collected in the dust collecting drawer.
8 After having switched off the fume extraction system, wait (for approx. 1 minute) until the dust has settled down in the fume extraction system.
9 Remove the knurled nuts (9) from the dust collecting drawer (8) .
10 Carefully pull out the dust collecting drawer (8) .
11 Put the separated dust from the dust collecting drawer (8) into the dust collecting bag supplied and close it.

NOTICE
• The dust collecting drawer (8) must be emptied before and after each dedusting of the filter.
• If the dedusting of the filter has no effect on the suction power, the filter must be replaced.
5.3 Replace the filter cartridge
After longer operating times, the fine dust penetrates into the filter and the filter becomes clogged. Even a dedusting of the filter cannot remove this dust. The filter must be replaced by a new one.

NOTICE
• A filter change must be carried out if, after multiple dedusting, a vacuum of > 180 mbar is still reached, and no other error or reason can be detected.
• This procedure must be carried out when the system is not in operation.

3 Loosen the filter cartridge
Proceed as follows:

1 Put the fume extraction system on the floor.
2 Switch off the fume extraction system by turning the rocker switch (11) (0 position).
3 After having switched off the fume extraction system, wait (for approx. 1 minute) until the dust has settled down in the fume extraction system.
4 Unscrew the mounting screws (3) from the cover and lift it off.
5 Place the cover carefully on the fume extraction system so that the filter cartridge points upwards.
6 Press the rotation mechanism carefully downwards.
7 Place the dust collecting bag completely over the filter cartridge (5) and pull it down to the cover.
8 Loosen the filter cartridge (5) by turning it to the left (counter-clockwise direction).

6 Checking the locking points
9 Remove the filter cartridge (5) and slide it completely into the dust collecting bag.
10 Close the dust collecting bag tightly.
11 Clean the sealing surface of the cover using a damp disposable cloth.
12 Dispose of the dust collecting bag and the disposable cloth according to the local regulations.

NOTICE
• When mounting the new filter cartridge, make sure to touch only the bottom of the filter. Otherwise the filter material may become damaged, which will destroy the filter cartridge.
13 Place the pin and the sponge rubber seal of the new filter cartridge (5) into the locking mechanism.
14 Press the filter cartridge (5) slightly downwards into the locking mechanism.
15 Fix the filter cartridge (5) by turning it to the right (clockwise direction).
16 Make sure that the filter cartridge is fixed on all locking points.
NOTICE
• Make sure that the cables and hoses are not kinked, caught or damaged.
17 Insert the cover with the mounted new filter cartridge into the fume extraction system.
18 Tighten the mounting screws (3) .
6 Putting into operation
DANGER
Risk of injury due to unexpected start-up
The following instructions must be adhered to throughout all maintenance, servicing, assembly, disassembly and repair work:
• Switch off the power source.
• Disconnect all electrical connections.
WARNING
Hazard due to overheating
Increased wear to the electric motor due to overheating.
• A cool-down period of at least 5 minutes must be observed for every 30 minutes of operating time.
• This value may change depending on the ambient temperature of max. 25°C.
NOTICE
• The fume extraction system must be mounted on a plane surface near the work area.

• When fixing the start-stop pliers (3) , make sure that the red point points to the torch system.

3 Connect the dedusting system to the compressed air.
4 Plug in the mains plug.
6.1 Transport and installation
Select a location that allows a short and straight extraction hose feed and prevents it from entering the employee’s space of movement.
6.2 Start-stop pliers
The start-stop pliers allows you to switch on automatically the FES-200 when the welding process starts.

Mounting the start-stop pliers:
1 Connect the connector to the FES-200 W3.
2 Put the start-stop pliers (3) around the cable assembly of the welding fume extraction torch.
3 Set the rocker switch (2) to the Auto position.
The FES-200 W3 starts automatically when the welding process is started.
NOTICE
• Switch on the automatic function to increase the service life of the fume extraction system.
• When an increased smoke concentration is detected in the working area:
• Stop the welding process.
• A function check is required before putting into operation.
4 Switch off the fume extraction system by turning the rocker switch (2) .
• Manual = continuous operation
• 0 = off
• Auto = start-stop pliers are active (fume extraction system runs only during the welding process, and keeps running for the set time of approx. 1 minute).

6.3 Establishing the electrical connection
WARNING
Electric shock
Dangerous voltage due to defective cables.
• Check all live cables and connections for proper installation and damage.
• Replace any damaged, deformed or worn parts.

9 Maintenance and cleaning
Scheduled maintenance and cleaning are prerequisites for a long service life and trouble-free operation.
DANGER

The following instructions must be adhered to throughout all maintenance, servicing, assembly, disassembly and repair work:
• Switch off the power source.
• Close off the compressed air supply.
• Disconnect all electrical connections.

• Replace any damaged, deformed or worn parts.

• Only qualified personnel are permitted to perform work on the device or system.

9.1 Inspection intervals
NOTICE
• The specified maintenance intervals are guidance values and refer to single-shift operation.
• We recommend recording the inspections. The date of the inspection, the detected defects and the name of the inspector must be recorded.

Service life of the carbon brushes
The carbon brushes have a service life of approx. 800 hours. The service life is reduced by 30% each time a carbon brush is replaced. The carbon brushes can be replaced twice in total. After two replacements, the motor must then be replaced.

1 Remove the knurled nuts (9) from the dust collecting drawer (8) .
2 Carefully pull out the dust collecting drawer (8) .
3 Slide the full dust collecting drawer (8) into the dust collecting bag supplied.
4 Close the dust collecting bag tightly.
5 Unscrew the mounting screws (3) from the cover and lift it off.
6 Place the cover on the fume extraction system.
7 Place the dust collecting bag completely over the filter cartridge.
8 Loosen the filter cartridge (5) by turning it to the left (counter-clockwise direction).
9 Remove the filter cartridge (5) and slide it completely into the dust collecting bag.
10 Close the dust collecting bag tightly.
11 Package the fume extraction system in an appropriate way. In doing so, observe the local regulations.
12 Dispose of the dust collecting bag and the fume extraction system according to the local regulations.

12 Disposal
To correctly dispose of the product, it must first be disassembled. Please take note of the following information:
12.1 Materials
This product is mainly made of metallic materials, which can be melted in steel and iron works and are thus almost infinitely recyclable. The plastic materials used are labelled in preparation for their sorting and separation for later recycling.
12.2 Consumables
Oil, greases and cleaning agents must not contaminate the ground or enter the sewage system. These substances must be stored, transported and disposed of in suitable containers. Please observe the relevant local regulations and disposal instructions in the safety data sheets specified by the manufacturer of the consumables. Contaminated cleaning tools
(brushes, rags, etc.) must also be disposed of in accordance with the information provided by the consumables’ manufacturer.
The disposal of dust collecting bags and disposal bags is subject to special waste regulations. The dust must not enter sewage systems or be disposed of together with normal household waste. Please observe the local and official regulations.
12.3 Packaging
ABICOR BINZEL has reduced the transport packaging to the necessary minimum. The ability to recycle packaging materials is always considered during their selection.
