Chuck Section ASSEMBLING Do the reverse of the disassembling steps. Note: Conical compression spring 21-29 and Ring spring 19 are not reversible when assembled to Tool holder complete. Be sure to assemble them as drawn in Fig. 8. Change Lever DISASSEMBLING (1) Remove dust and dirt from Change lever and the grooved area on the Motor housing circled in Fig. 9. (2) Set Change lever to hammer drill mode while pushing Lock button. (Fig. 10) (3) Push Lock button further into the inner bottom of Change lever (Fig. 11 left) and turn Change lever to the left further than hammer drill mode position. (Fig. 11 right) (4) Lift up the hinge position of Change lever (Fig. 12). Now, Change lever is removed. Fig. 10 Fig. 9 Clean this portion thoroughly. Surface level Turn Change lever to the left further than hammer drill mode position while pushing Lock button deeper than the surface level of Change lever. Turn Change lever fully until the elastomer of Motor housing is deformed slightly. Be careful to the difference in height of Lock button between step (2) and (3). ASSEMBLING (1) Assemble Motor housing to Gear housing. (2) Insert Change lever into the position where it was when removed (Fig. 13). Note: Change lever is not completely fit into Motor housing at this time (Fig. 12). (3) While pushing Lock button deeply into the inner bottom of Change lever, tap Change lever with a plastic hammer to fit the hinge portion of Change lever into Motor housing completely. (4) Make sure to check if Change lever is smoothly set to Hammer drill mode and Drill mode after assembling. Armature DISASSEMBLING (1) Remove Handle cover by unscrewing three 4x22 Tapping screws (Figs. 15) and then disconnect Carbon brush from Armature's Commutator. Turn Brush holder unit to the appropriate position. 2. Shift the tail of Spiral spring from Carbon brush. 3. Pull out Carbon brush from the Commutator. Note: Be careful not to deform Spiral spring as illustrated right when shifting it from Carbon brush. (2) Separate Gear housing complete from Motor housing. (Fig. 17) And disassemble Armature from Gear housing complete. Armature can be removed together with Gear housing complete. Tapping screw 4x35 (4 pcs.) Armature Ball bearing 627DDW Note: Be careful not to lose Wave washer 15 which is assembled in Motor housing. ASSEMBLING Do the reverse of the disassembling step. Note: Do not forget to assemble Wave washer 15 to the Bearing box portion of Motor housing. Refer to Fig. 18. (Figs. 3 to 7) (2) Disassemble Change lever (Figs. 9 and 10) (3) Separate Gear housing complete from Motor housing. And then, remove Armature from Gear housing complete. (Figs.15 to 18) (4) Disassemble Tool holder section as illustrated in Figs. 19 and 20. Remove Tool holder section from Gear housing complete by striking the Chuck portion with Plastic hammer Note: Be careful not to lose Flat washer 28. (5) Remove Ring spring 28 as illustrated in Figs. 21 and 22. (6) Tool holder section can be disassembled as illustrated in Fig. 23. And then, remove Armature from Gear housing complete. (Figs. 17 to 20) (4) Remove Inner housing complete from Tool holder section. (Figs. 21 and 22) (5) Remove Stop ring E-4 and Compression spring 5 from the pin of Inner housing. (Fig. 41) (6) Remove two M4x12 Hex socket head bolts that fasten Bearing retainer to Inner housing. DISASSEMBLING (9) Remove Ball bearing 606ZZ from Gear housing complete using the removed Swash bearing section as a jig as follows; * Insert Cam shaft of Swash bearing section into the Ball bearing again. * Tilt the Ball bearing a little bit by moving Swash bearing section as illustrated to left in Fig. 45. * Ball bearing 606ZZ can now be removed by lightly tapping the edge of Gear housing complete with plastic hammer as illustrated to right in Fig. 45. (11) Remove Ball bearing 608ZZ using 1R269. Flat washer 8 and Bearing retainer can now be removed by hand. Clutch cam, Compression spring 12 and Flat washer 12 can be removed from Spur gear 10 as illustrated in Fig. 49. Note: (1) Assemble Spur gear 10 to the following parts before it is assembled to Swash bearing 10. * Flat washer 12 * Compression spring 12 * Clutch cam (2) Be sure to put Flat washer 8 in place. ASSEMBLING (7) Install Ball bearing 608ZZ of Swash bearing section into Inner housing complete. Fasten Swash bearing section to Inner housing complete with two M4x12 Hex socket head bolts. Put Compression spring 5 through the upper pin of Inner housing complete, and secure it with Stop ring E-4.
